Supplying High-Reliability Nickel-Alloy Heat Exchange Tubing for U.S. Commercial Aerospace Rocket Engines
Project Overview
Location: Texas Spaceport, USA
Client: A leading Global Commercial Aerospace Provider.
Products Supplied: ASTM B163 Inconel 718 / 625 High-Temperature Alloy Precision Seamless Tubes.
Supply Scope: Small-diameter, thin-walled high-pressure tubing for regenerative cooling systems.
The Challenges
In the design of reusable rocket engines, thermal management is a mission-critical component. The client faced extreme engineering benchmarks:
Severe Temperature Gradients: Tubing carries cryogenic fuel ($-180$°C) internally while withstanding thousands of degrees from combustion chamber radiation externally. This requires exceptional thermal fatigue resistance.
Creep Strength Under High Pressure: Systems must endure fluid pressures of tens of thousands of PSI. Conventional materials would rapidly suffer from creep and rupture at these temperatures.
Vibration & Fatigue: Launch processes involve intense acoustic and mechanical vibrations. Materials must maintain ultra-high fatigue life even at wall thicknesses as thin as $0.5$ mm.
Our Detailed Solution
To meet aerospace-grade requirements, we provided a total solution from specialized melting to non-destructive testing:
A. VIM + ESR Dual Melting Process
To eliminate micro-segregation and impurities, we utilized Vacuum Induction Melting (VIM) combined with Electroslag Remelting (ESR). This ensures an ultra-pure matrix, resulting in tensile and rupture strengths that far exceed industry standards.
B. High-Precision Cold-Drawing
Rocket engines have highly constrained internal spaces. We controlled OD and wall thickness tolerances to within $\pm 0.02$ mm through multiple precision cold-drawing passes, ensuring accurate flow rates and compact assembly.
C. Age Hardening Heat Treatment
By strictly controlling the Age Hardening precipitation curves, we optimized the $\gamma’$ and $\gamma”$ phases within the material. This gives the tubes a yield strength exceeding $1000$ MPa even at $700$°C.
D. 100% Digital NDT Inspection
Every aerospace tube underwent Online Ultrasonic and Eddy Current testing to rule out microscopic cracks. We also provided full Fluorescent Penetrant Inspection (FPI) reports to guarantee surface integrity.
Results & Customer Value
Our products have been successfully deployed in multiple orbital missions with outstanding data:
Zero Critical Failures: In numerous engine test fires and official launches, the heat exchange tubing remained stable with no signs of leakage or fatigue failure.
Enabling Reusability: Post-launch inspections showed material properties remained stable, supporting engine reusability and significantly lowering launch costs.
Aerospace Qualification: Our production systems passed specialized audits by US aerospace contractors, securing our position as a long-term strategic supplier.
